How to choose custom packaging for your activewear brand?
Packaging Is Part of the Product System, Not an Afterthought
The best custom packaging should protect the garment, support the sales channel, communicate brand positioning, control shipping costs, and meet destination-market requirements. Packaging should not be selected only by appearance—a premium-looking oversized package can create more problems than value. The right solution depends on: product type, brand positioning, retail price, order quantity, sales channel, shipping method, destination market, sustainability goals, warehouse requirements, customer experience, and packaging budget.
Three Layers of Activewear Packaging
Garment-level: polybag, frosted bag, recycled-content plastic bag, paper/glassine bag, tissue paper, belly band, size sticker, SKU sticker, barcode label.
Consumer-facing: hangtag, thank-you card, brand card, product-information card, care card, promotional insert, return-information card.
Shipping: poly mailer, paper mailer, corrugated box, inner/master carton, carton liner, packing tape, shipping label, carton marks. These layers should be planned as one packaging system.
Labels vs Packaging: Coordinated, Not the Same
Main labels, size labels, care labels, and country-of-origin labels are part of the garment’s branding and compliance system and should be specified in the Tech Pack and BOM. Packaging elements such as polybags, hangtags, barcodes, tissue paper, and cartons should be documented separately—but the two systems must be coordinated. The size on the garment label must match the hangtag, size sticker, SKU, barcode, packing list, and carton assortment. For US products, FTC requires fiber content, country of origin, and responsible business identification, plus care-labeling compliance.
Matching Packaging to Brand Positioning
Premium Brand
Soft-touch or frosted garment bag, custom tissue paper, embossed hangtag, minimal brand card, consistent tonal printing, controlled folding, high-quality barcode labels. Premium does not mean a rigid gift box for every order—well-fitted bag with refined finishes often creates better results with less cost and volume.
Sustainable Brand
Reduced weight, fewer components, right-sized bags and cartons, verified recycled-content or FSC-labeled paper, easily separable materials, minimal ink coverage, clear disposal instructions, reusable packaging where practical. Communicate specific verifiable attributes, not broad claims of “100% eco-friendly.”
Minimalist Brand
One simple garment bag, one small hangtag, one size and barcode sticker, no unnecessary filling, one-color printing, digital brand story via QR code. Reduces both material cost and operational complexity.
Performance/Running Brand
Clear size and product ID, functional product information, fabric technology explanations, QR links to care guides, strong moisture protection, retail-readable barcode placement, efficient warehouse handling.
Garment Bag Types: Choosing the Right Material
Conventional Polybags
Lightweight, moisture resistant, easy to seal and inspect, cost effective, barcode compatible. Practical for bulk shipping and warehouse handling. Brands may wish to reduce virgin plastic use or select recycled-content options.
Frosted Garment Bags
Softer, more premium appearance. Before selecting: confirm barcode scannability, color identification through the bag, shipping-channel suitability, printing effects on recyclability, and scratch resistance. Frosted finish is visual—not automatically more sustainable.
Recycled-Content Plastic Bags
Specify material type, recycled-content percentage, pre-consumer or post-consumer content, required documentation, printing, thickness, strength, and recycling instructions. The claim must accurately state the percentage and covered portion.
Compostable Bags
Qualify: home or industrial compostable, applicable standard/certification, expected breakdown time, available facilities in target market, labels/adhesives/inks included in certification, storage conditions, and shelf life. FTC guidance: qualify claims when home composting is not possible or industrial facilities are not widely available.
Biodegradable vs Superficial Claims
“Biodegradable” should not substitute for “sustainable.” FTC advises against unqualified degradable claims for products commonly landfilled or incinerated. Better: “Industrially compostable garment bag certified to [standard]. Dispose through appropriate facility where available.”
Paper and Glassine Bags
Natural appearance, but evaluate moisture resistance, tear strength, transparency, seal method, ink coverage, coatings, window materials, shipping conditions, and storage humidity. A paper bag with plastic window or heavy coating may be harder to process than it appears.
FSC Certification & Hangtag Design
FSC Labels
FSC 100%: material from certified forests. FSC Mix: certified, recycled, and/or controlled wood. FSC Recycled: forest-based from recycled material. Requires verified supplier chain-of-custody, license code, approved label artwork, and trademark authorization. Do not copy an FSC logo from the internet without approval.
Hangtag Specifications
Include: brand name, product name, style number, size, color, retail price, SKU, barcode, website, QR code, and short brand benefit statement. Materials: coated, uncoated, kraft, recycled, textured, cotton paper, or synthetic waterproof. 250-350 GSM sufficient for most activewear. Finishes: matte/gloss lamination, soft-touch, embossing, debossing, foil stamping, spot UV, die cutting. QR code linking to brand story replaces a long hangtag introduction.
Tissue Paper & Thank-You Cards
Tissue Paper
Optional. Useful for premium DTC, gift packaging, influencer seeding, press packages, boutique retail, and subscription boxes. Unnecessary for bulk wholesale, marketplace fulfillment, or low-price products. Specify size, weight, color, print coverage, ink type, folding method, sticker seal, certification, and color-transfer resistance. Dark tissue must be tested for color transfer to light garments.
Thank-You Cards
Should serve a purpose: short thank-you message, care instructions, customer-service contact, social-media invitation, review request, referral info, QR code, and return guidance. A single well-designed card can replace multiple separate inserts.
Barcodes: GTIN, UPC & Quality Checks
Every style, color, and size variation requires its own unique GTIN. The brand must provide the manufacturer with an approved data file containing style number, color, size, SKU, GTIN or UPC, barcode artwork, label dimensions, placement, quantity, and retailer-specific info. The manufacturer prints and applies labels but should not invent GTINs. Before bulk packing, check: correct number, correct size/color mapping, print contrast, quiet zone, label dimensions, placement, scannability through the bag, wrinkles, reflection, duplicates, and missing labels. A visually correct barcode may still fail to scan.
Retail-Ready Packaging: Amazon & Walmart
Amazon Requirements
Sealed transparent bags, visible and scannable barcodes, and suffocation warnings on bags with openings of five inches or more. Confirm against the seller’s current Amazon account and destination fulfillment center requirements before production.
Walmart Fulfillment Services
Qualifying sellable units must carry accepted, visible and scannable product identifiers with GTIN or UPC labels and polybag preparation per published guidance. A package prepared for Amazon should not automatically be assumed to meet Walmart, department-store, boutique, or wholesale requirements.
Packaging Specifications & Size Selection
Documentation
In Tech Pack, BOM, or dedicated packaging manual, specify for every component: name, material, dimensions, thickness/GSM, color, printing method, artwork file, print position, finish, closure method, quantity per garment, supplier, certification, testing, and approval status. Also include folding diagram, garment orientation, tissue placement, hangtag/barcode/size-sticker positions, units per inner and master carton, size/color assortment, carton dimensions, gross/net weight, carton marks, and pallet requirements. Include photos of the approved packed sample in the production file.
Size Selection
Packaging should fit the folded garment without excessive empty space or damaging compression. Oversized packaging increases material use, carton size, freight volume, fulfillment fees, storage space, and wrinkling. Too-small packaging causes creasing, distorted bra cups, damaged zippers, excessive pressure on transfers, bag tearing, and difficult repacking. Develop around actual folded garment dimensions—not only around a standard supplier bag size.
Shipping Cost Control
Right-size garment bags, reduce unnecessary inserts, avoid oversized rigid boxes, standardize a small number of bag sizes, optimize folding, remove excess air, improve carton assortment, and select stronger but lighter materials. The cheapest individual bag does not always create the lowest total logistics cost. A slightly higher-cost, better-sized package may reduce carton volume, freight expense, storage, and handling damage.

Sustainability Claims: Dos & Donts + EU Regulation
Claims to Avoid
Avoid: “100% eco-friendly,” “zero-impact packaging,” “completely green,” “chemical-free,” “plastic-free” when coatings remain, “fully recyclable” without verifying local systems, “biodegradable” without disposal conditions, “compostable” without identifying facility, “FSC certified” without documented eligibility. FTC: use specific, substantiated claims instead of broad unqualified terms. Better: “This garment bag contains 50% post-consumer recycled polyethylene” or “This hangtag carries the approved FSC Mix label.”
EU Regulation 2025/40
Regulation (EU) 2025/40 on packaging and packaging waste entered into force on February 11, 2025 and applies from August 12, 2026, with requirements introduced across its implementation timeline. The brand or importer should confirm current requirements with its retailer, marketplace, logistics provider, certification body, and qualified compliance adviser. The manufacturer executes confirmed specifications but should not determine every market’s legal requirements.
Packaging Cost & New Brand Strategy
Cost Factors
Depends on material, size, thickness, print colors, printing method, finish, tooling, certification, order quantity, versions, artwork complexity, packing labor, and shipping volume. Custom packaging may have a different MOQ from garment MOQ. Before approving: ask for unit price, MOQ, setup charge, plate/mold charge, sample charge, lead time, storage terms, reorder quantity, waste allowance, and replacement responsibility for printing errors.
New Brand Approach
A new brand does not need to customize every component. A controlled first-launch: standard-size bag + custom logo sticker + custom hangtag + printed thank-you card + standard shipping mailer + correct SKU/barcode labels. After validating sales volume, introduce custom printed bags, branded tissue, specialty hangtags, custom mailers, rigid boxes, jacquard ribbons, and seasonal packaging. Investment should be proportionate to product price, order volume, and expected reorder rate.
